Bayblend T88 GF-20 is a 20% glass-fiber-reinforced polycarbonate–styrene acrylonitrile compound supplied as ready-to-mold pellets. The glass fiber is already incorporated into the matrix; therefore, the term addition ratio in the following scenarios refers to the mass fraction of this compound in the final melt, the permitted incorporation of post-industrial regrind, or the ratio of masterbatch and functional additives introduced at the hopper, not to a secondary glass fiber loading step. Addition ratios for regrind and masterbatch are expressed as parts per hundred parts resin (phr) unless a wt% of the final melt is indicated. Pre-drying is mandatory in every downstream process. Residual moisture above 0.02 wt% at the feed throat generates splay marks, reduces the molar mass of the polycarbonate phase through hydrolysis, and lowers notched impact strength in the weld-line region. A desiccant dryer operated at 100°C for 4 h with a dew point of −30°C or lower is the baseline industrial condition for hopper-fed lines; the dried granules should be transferred to the injection unit with a closed or dry-air conveying system because re-moisturization at relative humidity above 60% RH can occur rapidly. The grade is not formulated as a flame-retardant system; if an electrical enclosure or power tool part requires UL 94 V-0 at 1.5 mm or 3.0 mm, an FR-modified compound should be specified and the addition ratios presented here revalidated.
The instrument panel carrier application places the highest demand on rib-to-wall ratio control and weld-line placement in automotive interior load paths. Bayblend T88 GF-20 is added at 100 parts virgin compound plus 10 to 15 parts post-industrial regrind from sprues, runners, and start-up purge; regrind content above 20 parts is rejected for visible textured surfaces because glass fiber distribution in reground material shifts to shorter fiber length and produces flow-direction streaks on grained areas. The regrind must be conveyed through a magnet and a screen pack to exclude tramp metal and particle contamination above 0.5 mm. A 2.0 to 4.0 phr carbon black masterbatch is added at the hopper for automotive black interiors; masterbatch let-down must be gravimetric at the throat to avoid color variation. The compound is dried at 100°C for 4 h in a desiccant dryer with a dew point of −30°C to −40°C, and the melt temperature window is 260°C to 280°C. A mold temperature of 70°C to 90°C is maintained to generate acceptable surface finish and to lower differential shrinkage between flow and transverse orientation of the 20% glass fiber. During injection molding on horizontal three-zone machines with 1,600 kN to 2,200 kN clamp force and a screw L/D ratio of 20:1 to 24:1, the injection speed is profiled at 40 mm/s to 80 mm/s, and transfer from velocity control to hold pressure is placed at 96% to 98% of the filling volume calculated from the injection volume rather than time. Hold pressure is set at 60% to 80% of the peak injection pressure and held for 8 s to 14 s, with cooling time 20 s to 35 s depending on rib thickness. Ribs attached to the carrier are dimensioned at 0.5 to 0.6 times the nominal wall thickness to avoid sink marks; nominal wall thickness for a structural carrier is 2.0 mm to 2.5 mm. Weld lines are not permitted to align with airbag deployment zones or snap-fit bosses; tooling trials with a notched Charpy specimen cut from the carrier weld line have shown a reduction in impact resistance compared with base resin values, and ISO 179-1/1eA testing on a molded plaque is not an acceptable substitute for component-level validation. The downstream manufacturing line normally includes automated robotic extraction, a post-molding cooling fixture, and a laser or hot-stamping station for material identification; parts are marked with the polycarbonate/SAN symbol and glass fiber content according to ISO 11469. Automotive interior compliance is assessed under ISO 3795 for horizontal burn rate, the end-of-life vehicle directive 2000/53/EC for heavy-metal restrictions, REACH Regulation (EC) No 1907/2006 Annex XVII, and vehicle-OEM specific odor and emission methods such as VDA 278 or GMW 15634; because Bayblend T88 GF-20 is not released with a dedicated low-emission package, published data for fogging and aldehyde emissions is limited, and automakers typically require additional validation on the specific machine and colorant combination. Terminal product types in this scenario are lower instrument panel carriers, center console side bracketry, HVAC air distribution housings, ventilation louvre assemblies, speaker grille substrates, and steering column trim brackets.
If an electrical enclosure must seal against a continuous gasket, mating-surface flatness is governed by frozen-in glass fiber orientation rather than bulk shrinkage alone. In a 2.5 mm nominal wall junction box, the addition ratio is 98.5 wt% dried virgin T88 GF-20 plus 1.5 wt% carbon black masterbatch; if a light grey enclosure is required, the masterbatch addition is 1.0 wt% to 2.0 wt% and the associated colorant vehicle may reduce mold flow length by approximately 3% to 5% depending on screw recovery. Pre-drying is 4 h at 100°C. The melt temperature for electrical enclosures is held at 265°C to 280°C, with hot-runner manifold temperature set at 275°C to 285°C and mold temperature at 80°C to 95°C to assist fiber wet-out and to stabilize post-mold flatness. Production is carried out on hydraulic or electric injection molding machines with clamp force of 2,000 kN to 4,000 kN; a single-point sprue with a cold runner is used for lower-cost enclosures, but the sprue is placed at the center of the flat back wall to minimize asymmetric glass fiber orientation. When a rectangular cover must seal against an O-ring groove, flatness tolerance of 0.30 mm over a 250 mm free edge is difficult to maintain if the mold temperature varies by more than 5°C across the cavity; core inserts and cavity plates are therefore temperature-controlled with separate thermolators at 85°C and 95°C. The peak injection pressure is 80 MPa to 120 MPa, and the hold pressure is 50 MPa to 70 MPa for 10 s to 20 s. A post-molding flatness fixture cools the part in the constrained state for 20 s to 40 s. Industry compliance for non-flame-retardant electrical enclosures is evaluated under IEC 62208 for empty enclosures, IEC 60529 for degrees of protection when assembled, and IEC 60695-2-11 glow-wire testing if the final product falls under low-voltage switchgear and controlgear assemblies; the base Bayblend T88 GF-20 is not an FR grade, and molder verification of UL 94 HB classification alone is not sufficient for circuits carrying uninterrupted current above 0.5 A. Terminal product types are industrial junction boxes, control cabinet air baffles, DIN-rail insulating supports, busbar mounting plates, and circuit-breaker auxiliary housings.
Professional power tool rear-handle housings demand a combination of low post-mold distortion and sufficient impact strength around screw bosses. The addition ratio is 100 parts virgin compound plus 2.0 parts color masterbatch per hundred parts resin, and up to 15 parts closed-loop post-industrial regrind only when the regrind has been dried alongside virgin pellets at 100°C for 4 h and particle-segregated by a mesh separation of 0.5 mm. Melt temperature is set to 270°C to 285°C and mold temperature to 80°C to 95°C; fill time for a 400 g rear-handle housing is 1.5 s to 2.5 s, and the hold pressure is 60 MPa to 90 MPa for 8 s to 12 s. The screw speed during recovery is limited to 50 m/min surface speed to prevent excessive glass fiber fracture; fiber length attrition in the metering zone is monitored by solvent extraction and microscopy because fiber length retention above 250 µm is associated with adequate weld-line strength. Compliance under IEC 60745-1 for hand-held motor-operated electric tools requires creepage distance verification on tooling-specific samples, and ball-pressure testing at 125°C per IEC 60695-10-2 is used on final housings; the material itself is not a recognized insulating material, so surface resistivity per IEC 60093 and comparative tracking index per IEC 60112 must be verified for the specific colorant and mold release. Downstream production frequently includes a second-shot TPE/TPU soft-touch overmold on the grip and side panels; the glass-fiber substrate surface is not treated with external mold release, because release additive reduces adhesion of the overmold. Terminal products are angle grinder rear handles, hammer drill mid-frames, circular saw gearbox front covers, and battery pack terminal supports.
Replacing zinc die-cast chassis components in rack-mounted telecom equipment imposes a different tolerance regime because the plastic part is constrained by metal rails and retention features. Card guide rails and cage frames are injection molded from Bayblend T88 GF-20 at 100 wt% virgin compound with 0.2 wt% internal lubricant masterbatch if required by ejection; the addition of non-fiber filler is not recommended because it lowers flexural modulus below the design requirement. The material is dried to 0.02 wt% moisture and processed at a melt temperature of 270°C to 285°C. Mold temperature is the most influential parameter for dimensional stability over service temperature swings; the tool is heated to 90°C to 100°C with oil temperature controllers and cooled in a two-step program to allow the part surface to freeze after gate seal. The injection machine has clamp force of 1,300 kN to 2,000 kN, shot volume sufficient to fill the runner plus parts, and a screw with special glass-fiber wear protection. Holding pressure is applied until gate freeze, verified by a 10% increase in shot weight stability per 100 shots. After molding, parts are placed in an annealing fixture for 30 min at 90°C to relieve internal stress before final machining of guides and retention features. Dimensional tolerances of ±0.05 mm are possible across a 150 mm card guide span when the tool is gated at one end and the mold temperature differential is held within 2°C; published data for the specific combination of this grade and thin-wall card guides is limited, so capability studies on the production tool are mandatory. Compliance standards for this sector include IEC 62368-1 for audio/video, information and communication technology equipment, RoHS Directive 2011/65/EU for restricted substances, and REACH Regulation (EC) No 1907/2006 for substance registration. Terminal products are rack-mounted server card rails, PCIe cage frames, storage drive carriers, and fan module frames.
| Application scenario | Core standard | Test method / clause | Molder verification note |
|---|---|---|---|
| Automotive interior carriers | ISO 3795 | Horizontal burn rate ≤100 mm/min | Machine-specific colorant combination must be tested |
| Electrical enclosures | IEC 62208 | Empty enclosure construction | Base grade is non-FR; UL 94 HB alone is not sufficient |
| Power tool housings | IEC 60745-1 | Creepage, ball-pressure 125°C | Tracking index and surface resistivity must be verified |
| Telecom card guides | IEC 62368-1 | Energy source safeguards | Dimensional capability study per tool |
| Domestic appliance supports | IEC 60335-1 | Clause 30.2 glow-wire | End-product test, not raw material test |
| HVAC fan impellers | IEC 60335-2-80 | Fan component requirements | Dynamic balance and vibration on final assembly |
A domestic appliance structural support is produced at the lowest validation burden among the six scenarios; the addition ratio is 100 wt% Bayblend T88 GF-20 plus up to 10 wt% post-industrial regrind, the process is conventional injection molding at 260°C to 270°C melt and 80°C mold temperature, the compliance standard is IEC 60335-1 clause 30.2 glow-wire and ball-pressure testing, and the terminal products are washing machine control panel frames, detergent dispenser chassis, and dryer lint-trap housings.
In high-speed HVAC fan impeller production, the critical downstream process variable is not injection pressure but weld-line placement and residual imbalance generated by non-uniform glass fiber orientation across the disk and blades. The addition ratio is 100 wt% virgin Bayblend T88 GF-20; regrind is limited to 10 wt% and is not permitted in blades because fiber length variation changes dynamic balance and vibration signature. Drying is 4 h at 100°C to a residual moisture of 0.02 wt%. Melt temperature is 270°C to 285°C, mold temperature is 80°C to 95°C, and fill time is 1.5 s to 3.0 s with a valve-gated hot runner at the impeller hub to place the weld line in the hub region, not along a blade leading edge. Injection molding is performed on machines with 1,200 kN to 2,000 kN clamp force; hold pressure is set at 70% to 85% of peak injection pressure and held for 10 s to 15 s. The impeller is dynamically balanced after molding on a two-plane balancing station, with the balance correction limited to less than 0.05 g·mm to avoid excessive material removal. Compliance is evaluated under IEC 60335-2-80 for fans for household and similar purposes, and the base grade is not FR; the final assembled fan must pass end-product tests in the specific appliance. Terminal product types include backward-curved impellers for boilers, axial fan blades for air conditioning units, venturi rings, and air guide vanes.
